FRP Washers: Non-Conductive, Corrosion-Free Washer Solutions

Overview

Washers are often treated as commodity hardware, but in corrosive or electrical applications the material choice is critical. A steel washer can become the first point of failure in an otherwise corrosion-resistant assembly, transferring rust to adjacent surfaces, creating galvanic cells, and conducting unwanted electrical current. FRP washers solve these problems while distributing clamp load and protecting the faces of composite or metal components.

FRP washers are manufactured from the same fiber-reinforced polymer systems used for FRP bolts, nuts, and threaded rods. E-glass fibers in a vinyl ester or epoxy matrix give the washer compressive strength, dimensional stability, and resistance to moisture, salts, acids, and alkalis. Like other FRP fasteners, they are approximately 75% lighter than steel equivalents and fully non-conductive.

In a complete FRP fastening system, washers perform three functions. They spread clamp load over a larger area to reduce crushing of the composite surface; they maintain electrical isolation between the fastener and the mating component; and they act as a sacrificial spacer that does not corrode or seize over time. Skipping the washer or substituting a metal washer can cancel many of the benefits of using FRP bolts or screws.

FRP washers are part of the broader FRP fasteners range. For stock sizes and pricing, see the dedicated FRP washer product page.

How FRP Washers Work

Under a bolt head or nut, a washer converts the concentrated load from the fastener into a distributed bearing pressure on the surface below. For soft or brittle substrates such as FRP pultrusions, GFRP laminates, or coated metals, this distribution prevents fiber crushing, surface indentation, and premature loosening.

Because FRP washers are non-conductive, they also interrupt electrical paths between the fastener and the structure. This isolation is essential in transformer bays, switchgear, and battery racks where metal fasteners could create ground loops or arc paths. In addition, FRP washers do not produce conductive corrosion products, so the isolation remains stable over the service life of the assembly.

The corrosion benefit is equally important. When a metal washer is paired with FRP hardware or an aluminum/composite structure, the dissimilar materials can drive galvanic corrosion. An FRP washer removes that interface entirely and eliminates rust staining on exposed composite surfaces.

Types and Sizes

IncomePultrusion produces three standard types of FRP washers to match different load and assembly requirements.

Flat Washers

Flat washers are the most common type. They distribute clamp load under bolt heads and nuts and prevent surface damage during tightening. Standard sizes match metric bolts from M6 to M30, with outside diameters and thicknesses selected to provide adequate bearing area without excessive protrusion.

Spring Washers

Spring washers, also known as split-lock washers, provide resistance to loosening under vibration. FRP spring washers are used in applications with light cyclic loading where metal washers would corrode or create galvanic coupling. They are available in sizes from M6 to M20.

Custom Washers

For equipment with non-standard flange geometries or high bearing-pressure requirements, we manufacture custom washers in shapes including square, rectangular, and oversized OD configurations. Custom parts require a minimum order quantity and typically add 2 to 4 weeks to delivery.

Size Range

  • Metric: M6 to M30, matching common FRP bolt and threaded rod diameters
  • Imperial: 1/4 inch to 1-1/4 inch on request
  • Thickness: 1.5 mm to 8 mm depending on diameter and load rating

Selection and Sizing Guidance

Choosing the right washer is not simply a matter of matching the bolt diameter. The washer must keep bearing stress below the allowable limit of the substrate while fitting the available flange space and resisting the operating environment.

A simple check is to estimate bearing stress under the design clamp load:

Bearing stress = clamp load / washer bearing area

The bearing area is the annular area under the washer face, approximately π/4 × (OD² − ID²). For most FRP and composite surfaces, keeping this stress below 100 MPa provides a practical safety margin. If the calculated stress is higher, increase the washer outside diameter or thickness, or reduce the bolt preload.

When selecting an FRP washer, consider the following:

  • Bolt diameter: The inside diameter should clear the bolt shank without excess play, typically bolt diameter plus 0.5–1 mm.
  • Outside diameter: Large enough to keep bearing stress within limits and to cover any washer-face damage; small enough to avoid interference with adjacent hardware.
  • Thickness: Thicker washers resist crushing and maintain preload better under cyclic loads. Common thicknesses range from 2 mm for M6 to 6–8 mm for M24 and above.
  • Resin system: Vinyl ester suits most industrial and marine environments; epoxy is preferred for higher temperatures or stronger chemical exposure.
  • Operating temperature: Standard vinyl ester washers are rated for continuous use from −40°C to 120°C; epoxy grades can extend this to 150°C for short-term peaks.

For assemblies with mixed metals, place the FRP washer between the dissimilar materials. In electrical applications, use a washer under both the bolt head and the nut when full isolation is required.

Installation and Torque Guidelines

FRP washers install in the same orientation as metal washers, but the lower coefficient of friction and lower compressive modulus of the composite require some care during tightening.

  • Placement: Position the washer directly under the bolt head or nut, with the load applied evenly across the face. Do not allow the washer to tilt or overhang the edge of the mating surface.
  • Torque: Use the torque value specified for the parent FRP bolt or rod. Avoid applying steel-bolt torque tables to FRP hardware, because over-torque can crush the washer and the substrate.
  • Lubrication: Do not use copper-based or graphite anti-seize compounds on FRP washers intended for electrical isolation, because these can create conductive paths. A light, compatible lubricant may be used only where the assembly procedure explicitly permits it.
  • Sequence: Tighten flange joints in a cross pattern to seat the gasket and washers uniformly. Re-torque after the first 24 hours if the joint uses compliant gaskets or sees thermal cycling.
  • Inspection: After installation, check that the washer is not cracked, deformed, or extruded beyond the nut face. Replace any washer that shows signs of crushing or fiber breakout.

Material Properties

The performance of FRP washers is determined by the same composite properties that govern FRP bolts and rods.

  • Compressive strength: 250 MPa to 400 MPa, sufficient for typical bolt clamp loads without crushing
  • Density: Approximately 1.9 g/cm³, roughly 75% lighter than steel
  • Volume resistivity: ~10¹⁵ ohm·cm, providing excellent electrical isolation
  • Dielectric strength: 10 kV/mm to 20 kV/mm
  • Temperature range: −40°C to 120°C for standard vinyl ester; up to 150°C for high-temperature epoxy
  • Water absorption: Below 1% by weight, preventing swelling and freeze-thaw damage

Washers do not carry the primary tensile load of a joint, so tensile strength is less critical than compressive strength and dimensional stability. The fiber architecture is optimized to resist crushing and creep under sustained bolt preload. When selecting a washer, the outside diameter should be large enough to keep bearing stress below 100 MPa under the design clamp load. IncomePultrusion verifies washer dimensions and compression properties against internal quality benchmarks derived from EN 13706 and ASTM D695.

Key Applications

Transformers and Electrical Equipment

FRP washers maintain electrical isolation between busbars, terminals, and enclosure frames. Their non-conductive property prevents ground loops and reduces the risk of arc faults in medium-voltage switchgear and transformer assemblies.

Chemical Pipe Flanges

Flanged connections in chemical piping are exposed to aggressive media both internally and externally. FRP washers resist splash and vapor exposure while distributing gasket load evenly. They also avoid the rust staining that metal washers can cause on FRP or plastic flanges.

Offshore and Marine Structures

Salt spray and immersion cycling attack every metal component in a bolted joint. Using FRP washers with FRP bolts and nuts creates a fully non-corroding connection that does not require cathodic protection or periodic replacement.

FRP Structural Assembly

When FRP pultruded profiles, grating, or panels are bolted together, FRP washers protect the mating surfaces from fiber crushing and ensure that the connection remains electrically isolated. This is especially important in infrastructure such as pedestrian bridges, cooling towers, and wastewater treatment plants. Using FRP washers with FRP bolts also preserves the clean aesthetic of exposed composite connections by eliminating rust staining.

FRP Washers vs Metal Washers

The table below summarizes the practical differences between common washer materials in corrosive or electrical service.

PropertyCarbon steel washerStainless steel washerFRP washer

Weight (relative)Heavy (~7.85 g/cm³)Heavy (~8.0 g/cm³)Light (~1.9 g/cm³)
Corrosion in salt/chemical environmentsRusts quicklyResistant but not immuneResistant to most salts and acids
Magnetic propertiesMagneticGenerally non-magnetic (300 series)Non-magnetic

Metal washers remain suitable for high-load structural steel joints where conductivity is not a problem. FRP washers are the better choice when the joint must be lightweight, non-conductive, or corrosion-resistant.

Electrical-Grade Laminate Washers (FR4 / G10)

For dry electrical enclosures that need controlled thickness or a flame-rated laminate, FR4 and G10 epoxy fiberglass laminate washers are an alternative to pultruded FRP washers. These washers are CNC-machined from flat laminate sheet and are typically specified for busbar isolation, switchgear mounting, transformer terminals, and assemblies where dissimilar metals must be separated.

FR4 is a flame-retardant grade commonly used in electrical panels and control cabinets; G10 is the general-purpose grade. Both are non-conductive and provide galvanic corrosion protection, but they are not the same material as pultruded FRP washers used in chemical plants and marine environments. Typical continuous-use temperatures are around 130 °C (266 °F) for standard NEMA grades; high-performance or thicker grades may differ. For laminate washer specifications, available thicknesses, and custom ID/OD dimensions, see the G10 & FR4 washers page.

Quality and Inspection

IncomePultrusion checks each batch of FRP washers for dimensional accuracy and visual defects before packing. Key checks include inside and outside diameter, thickness, surface finish, fiber architecture, and absence of cracks or voids.

Mechanical checks focus on compressive strength and dimensional stability under load. We reference EN 13706 and ASTM D695 as the basis for our internal benchmarks, but final acceptance criteria are agreed with the customer for each order. Where a project needs batch test reports, material traceability, or custom inspection plans, these can be documented at the quotation stage.

Customization and Ordering

Standard flat and spring washers in M6–M30 are normally available from stock or with short production lead times. Custom shapes, oversized outside diameters, and special thicknesses are produced to drawing, with typical lead times of 2 to 4 weeks depending on quantity and complexity.

Frequently Asked Questions

Can FRP washers replace metal washers in every application?

No. FRP washers excel in corrosive, electrical, and weight-sensitive applications, but they are not designed for the extreme loads or high temperatures that some steel washers handle. Use them where non-conductivity, corrosion resistance, or galvanic isolation is required.

Do FRP washers need special torque values?

Yes. FRP bolts and washers should be tightened to the torque specified by the FRP fastener supplier, not to steel-bolt tables. Over-torque can crush the washer and damage the substrate.

Are FRP washers chemically resistant?

Standard vinyl ester FRP washers resist moisture, salts, acids, and alkalis found in industrial and marine environments. For specific chemicals or concentrations, share the exposure conditions so the resin system can be matched.

What is the difference between FRP washers and FR4/G10 washers?

FRP washers are pultruded or molded from fiber-reinforced polymer and are intended for corrosive and structural fastening. FR4 and G10 washers are CNC-machined from epoxy fiberglass laminate sheet and are most often used in dry electrical enclosures where controlled thickness and laminate properties are required.

What is the minimum order quantity for custom FRP washers?

Custom washers are generally produced in batch quantities. The exact minimum depends on size and tooling. Contact us with the drawing or dimensions for a firm MOQ and lead time.
